Crude Distillation Unit (CDU)

The CDU is the primary processing unit in a refinery, separating crude oil into fractions by distillation at 350-380°C. Atmospheric and vacuum distillation columns require high-temperature gate valves for isolation and globe control valves for flow regulation. Vacuum section valves handle sub-atmospheric pressure without air ingress.

Fluid Catalytic Cracking (FCC)

FCC units convert heavy gas oil into gasoline and propylene using catalyst at 500-700°C. Slide valves control catalyst circulation between reactor and regenerator. Erosion from catalyst particles requires hardened trim (Stellite overlay). Expansion joints and hot-wall valve designs accommodate thermal growth in the 600°C+ service.

Hydroprocessing (HDS/HDN)

Hydrodesulfurization and hydrocracking units operate at 350-450°C and 50-200 bar with hydrogen-rich gas. Valves in hydrogen service require special material selection to prevent hydrogen embrittlement — low-alloy steel (F22) with controlled hardness. Globe control valves regulate feed/effluent exchanger bypass for temperature control.

Alkylation & Isomerization

Alkylation units produce high-octane gasoline using sulfuric acid (SA) or hydrofluoric acid (HF) catalysts. HF alkylation requires Monel 400 or Hastelloy C valves with zero-leakage bellows seals to prevent deadly HF release. Isomerization units convert normal butane/pentane to isomers using catalyst chloride — requiring corrosion-resistant alloy valves.

Hydrogen service at high pressure (100-200 bar) and temperature (350-450°C) requires valves resistant to hydrogen embrittlement. We specify low-alloy Cr-Mo steel (F22 — 2.25Cr-1Mo) with controlled hardness below 22 HRC per NACE MR0175. Trim uses 316SS or Inconel overlay. Welded connections are preferred over flanged to minimize leak paths. Valve testing includes helium mass spectrometer leak detection at design pressure.
How do you handle catalyst erosion in FCC slide valves?+
FCC slide valves control catalyst flow at 500-700°C with severe erosion from catalyst particles. We use Stellite 6 (Co-Cr alloy) overlay on seating surfaces and flow-contouring internal designs that minimize impingement. Actuators are sized with 2× safety factor to overcome friction from catalyst packing. Regular inspection intervals (6-12 months) monitor trim wear via thickness gauging access ports.
What are the requirements for HF alkylation valves?+
HF acid is extremely toxic and corrosive. Valves must: (1) Use Monel 400 or Hastelloy C-276 body/trim materials, (2) Have bellows seal or live-loaded packing per ISO 15848-1 Class BH, (3) Include packing injection fittings for emergency sealant injection, (4) Be fire-safe per API 607, (5) Have no threaded connections exposed to process fluid. We hydrotest with KI solution before HF service and provide material test reports (MTR) for every wetted component.
What is the typical valve maintenance cycle in a refinery?+
Refinery valve maintenance follows risk-based inspection (RBI) per API 581. Critical service valves (hydroprocessing, FCC) are inspected every 1-3 years during turnarounds. Non-critical isolation valves may extend to 5-7 years. Predictive maintenance uses acoustic emission monitoring for valve leak detection, and online diagnostic systems for control valves.
